1. Project Overview

This project was developed for a US-based emerging streetwear brand preparing their first winter drop.

The goal was to develop a 500 GSM oversized hoodie that balances:

  • Heavyweight structure

  • Soft wearable comfort

  • Stable shrinkage control

  • Durable puff print application

Initial order volume: 300–500 pcs

Key challenge:

Achieving heavyweight feel without making the hoodie too stiff or unstable after washing.

2. Client Requirements

The client provided a reference hoodie and required:

  • 500 GSM heavyweight fleece fabric

  • Oversized boxy silhouette (drop shoulder)

  • Shrinkage control under 3%

  • Puff print logo on chest + back

  • Vintage streetwear hand feel

3. Fabric Selection & Testing (Critical Stage)

We tested 3 fabric options:

Option 1: 480 GSM French Terry

  • Actual measured GSM: 478–482 GSM

  • Issue: too soft, lacked structure

  • Result: rejected

Option 2: 520 GSM Heavy Brushed Fleece

  • Actual GSM: 515–523 GSM

  • Issue: too stiff after wash test

  • Shrinkage: ~5.4%

Option 3 (Final Choice): 500 GSM Cotton-Poly Fleece

  • Actual GSM: 498–505 GSM

  • Shrinkage after pre-wash: 2.7%–2.9%

  • Result: balanced structure + comfort

Final decision: 500 GSM cotton-poly fleece optimized batch

4. Sampling Process (3 Rounds)

Sample 1 (Initial Version)

  • Shoulder width too narrow (-2 cm vs spec)

  • Puff print cracked after wash test

  • Fabric hand feel too rigid

Result: Rejected

Sample 2 (Adjusted Version)

Changes made:

  • Shoulder drop increased by 2.5 cm

  • Puff print ink thickness increased by +18%

  • Fabric brushing softened

Issues found:

  • Slight uneven shrinkage: ~4.1%

  • Puff print edge bleeding detected

Result: Partial improvement but not approved

Sample 3 (Final Approved Version)

Final adjustments:

  • Pre-shrink process optimized

  • Puff print curing temperature reduced by 8°C

  • Fabric wash cycle standardized

Final performance:

  • Shrinkage: 2.8% average

  • Stitch alignment deviation: <2 mm

  • Puff print cracking: none after 3 wash tests

5. Production Control System

During mass production, we implemented:

Fabric Control

  • GSM tolerance: ±5 GSM

  • Batch consistency inspection every 200 meters

Cutting & Sewing

  • Pre-shrunk fabric cutting only

  • Seam alignment tolerance: ≤2 mm

Printing (Puff Print)

  • Curing temperature: 150–155°C

  • Thickness consistency control: ±0.2 mm

Wash Testing

  • Random batch test: every 100 pcs

  • Wash cycle test: 3 cycles per sample batch

6. Key Production Challenge (Important Insight)

The main technical issue was:

Puff print cracking under stretch after washing.

Root cause:

  • Over-thick ink application in Sample 1

  • Excess curing temperature causing surface brittleness

Solution:

  • Reduced ink viscosity by ~12%

  • Adjusted curing temperature down by 8°C

  • Added flexible binder ratio adjustment

7. Final Result

Final hoodie achieved:

  • Stable 500 GSM heavyweight structure

  • Oversized streetwear silhouette

  • Shrinkage controlled at 2.8%

  • No puff print cracking after repeated wash tests

  • Consistent fit across 300–500 pcs batch
